Can someone assist me with the positioning of the contact roller when in the OFF position? A photo with the switch viewed showing the contact roller would be helpful.

When in the off position the roller is perpendicular to the mounting legs.

This may or may not be the same as your switch, 54,

I replaced the contact bar and contact plate in a switch with original NOS parts. The spring appeared more than adequate but I still have a small dead spot when turning on the headlight. Also lubed it sparingly with dielectric grease. Any ideas why?

OEM or aftermarket contact bar? Some AM are smaller diameter and basically junk. And are the rivets tight on the contact plate?

Not to minimize your issue but honestly, I never had an ignition switch that didn't have a small 'dead spot' between Run and Lights.
